Production scheduling and admission control for maximizing energy consumption efficiency in a two stage supply chain

This paper considers a two-stage supply chain with a component production facility and an end item production facility and studies a joint order admission, component production, and end product production rate control policy which maximizes the supply chain’s profit. Customer orders can be accepted or rejected depending on the system status. A revenue is generated if each customer order is accepted, while a penalty is incurred if each incoming customer order is rejected. The MTO facility has the option of changing its production rate within the given limits. The component production facility produces components based on the make-to-stock mode. Components in inventory incur holding costs per uni time and backlogged customer orders incur backorder costs per unit time. An energy consumption cost is generated per unit time with the available MTO production rates. It increases as the MTO production rate increases. The customer order inter-arrival times and MTO and component production times are stochastic. Recently, most of manufacturing companies consider customized manufacturing as a significant core competency that must be acquired. Although customized manufacturing reduces the burden of inventories, product variability due to customization raises the problem of managing production capacity facing with variable customer demands. For this reason, the effective and efficient use of production capacity becomes essential in MTO production. Recent works in the production literature show that the ability to dynamically control production capacity may cope with this problem. In particular, a flexible production capacity enables companies to become energy efficient in their manufacturing process and so reap environmental and economic benefits. The set of decision epochs in our model corresponds to the epochs of customer order, MTO production completion, and component production completion. At each decision epoch, the manufacturer determines whether or not the component production facility produces a unit of component and what production rate the MTO production facility should choose to process an outstanding customer order. Furthermore, when a customer order arrives, the MTO production facility must make a decision about whether to accept or reject it. To model the problem presented in this paper, we adopt the Markov decision process model. To this end, the customer order inter-arrival times and MTO and component production times are assumed to be exponentially distributed. Then, we numerically investigate the structure of the optimal order admission, component production, and end product production rate control policy using an example. The numerical investigation indicates that the optimal admission control accepts more customer orders as the component inventory increases, the optimal component production control allows more production as the backorder level increases, and the optimal end product production rate control increases the production rate as the component inventory level increases. We examine the impact of an end product production rate control option on the manufacturer’s profit. The study confirms that the production system with a controllable production rate has a great percentage improvement in the profit over the one with a fixed mean production rate. Our numerical study also indicates that the economic benefits can vary depending on system parameters. The performance difference of the systems with and without a controllable production rate option becomes larger as the customer arrival rate, backorder cost, and unit component production cost increase, while it becomes smaller as the product revenue increases. We also investigate how the size of standard deviation of the customer inter-arrival, product production, and component production times affect the performance difference of the systems with and without a controllable production rate option. It indicates that the impact of the standard deviation on the performance difference can vary depending on the customer arrival rate. Under a lower arrival rate, the performance difference becomes larger as the standard deviation of the customer inter-arrival, product production, and component production times decreases. However, under a higher arrival rate, the result is reversed.

본 논문은 주문생산방식의 제품생산시설과 계획생산방식의 부품생산시설로 이루어진 두 단계 공급망에서 에너지 사용 효율 극대화를 위한 부품생산계획, 주문수용통제, 생산속도통제 전략을 통합적으로 수립하는 문제를 제안하고 있다. 제품생산시설은 부품생산시설에서 생산되는 부품을 사용하여 제품을 생산한다. 부품생산은 제품생산시설의 주문 수요 예측을 토대로 시점과 규모가 결정된다. 과도한 지연주문(backorder)비용의 지출을 피하기 위해, 제품주문발생 시점에 제품생산시설은 의사결정을 통해 해당 주문 수용여부를 결정한다. 또한, 지연주문 크기와 제품주문발생 빈도, 그리고 부품재고수준 등을 감안하여 에너지소비를 최소화할 수 있도록 탄력적으로 생산속도를 결정하게 된다. 본 연구 주제의 중요성은 다음과 같은 두 가지 측면에서 찾을 수 있다. 첫째, 고객의 다양한 요구를 수용할 수 있는 제품생산능력은 경쟁우위 확보에 필요한 제조기업의 핵심역량으로 인식되고 있다. 그러나 이러한 생산방식은 고정된 생산용량을 예측이 어려운 주문패턴에 맞춰서 운영해야 하는 어려움이 있다. 이 문제를 해결할 수 있는 한 가지 대안은 생산속도를 통제하는 것이다. 최근 연구 결과에 의하면 제조 산업에서 생산속도를 탄력적으로 통제할 수 있는 역량은 기업에게 확실한 경쟁우위를 제공할 수 있다는 사실이 알려져 있다. 생산용량의 탄력적 운용이 중요한 또 다른 이유는 제조현장에서의 에너지소비 문제에서 찾을 수 있다. 제조현장의 에너지소비는 환경 문제뿐만 아니라 경제적 문제를 야기한다. 최근 지속가능한 제조 관점에서 생산일정계획에 에너지소비 이슈를 반영한 연구들이 진행되고 있다. 기존의 생산일정계획에 에너지소비 이슈를 반영한 연구들이 생산속도통제에 국한해서 에너지소비 효율성을 도모했다면, 본 논문은 생산속도통제문제를 두 단계 공급망으로 확대하여 주문수요통제 및 부품생산계획 문제와 결합하여 에너지소비 효율성을 도모한다는 점에서 차이가 있다. 본 논문은 두 단계 생산시스템에서 생산통제, 복수수요계층 생산/재고시스템에서 수요통제와 생산통제, 대기행렬시스템에서 서비스속도통제 등 기존 생산관리 분야에서 독자적으로 연구되어 왔던 세 가지 연구 주제를 ‘두 단계 공급망에서 부품생산계획, 제품주문수용통제, 제품생산속도통제의 통합적 구현’이라는 융합형 연구 주제를 제시한다는 점에서 연구 기여도를 갖는다. 본 논문은 위에서 제안한 문제를 마코프 의사결정 문제로 모형을 구축하여 최적 정책의 구조적 특성을 파악하였다. 이를 위해, 주문고객 도착시간 간격, 주문생산시간, 그리고 부품생산시간은 지수 분포를 따른다고 가정하였다. 의사 결정 시점은 주문고객 도착 시점, 주문생산 완료 시점, 그리고 부품 생산 종료 시점으로 구성된다. 매 의사결정 시점마다, 제조 기업은 부품 생산을 진행할지 여부와 주문생산속도의 크기를 결정해야 한다. 특히, 주문고객이 도착한 시점에서는 제품주문을 수용하는 것이 유리한지, 거절 비용을 지불하고 수용 거절하는 것이 유리한지에 대한 의사결정을 해야 한다. 본 논문은 마코프 의사결정모형을 아용한 수치 실험을 통해 제품생산속도통제가 기업 수익에 미치는 영향을 분석하였다. 마코프 의사 결정 모형의 벨만방정식의 최적 수익 값은 가치 반복 알고리즘을 통해 구하게 된다. 가치 반복 알고리즘은 C 언어로 구현되었다. 수치 실험 결과는 제품생산속도가 가변적으로 운영되는 경우, 평균값으로 고정되어 운영되는 경우와 비교했을 때, 기대 수익 측면에서 매우 유리하다는 것을 보여주었다. 특히, 주문도착빈도가 높을수록, 지연비용이 커질수록, 부품단위생산비용이 증가할수록 제품생산속도통제옵션은 매우 효과적인 전략이 될 수 있음을 알 수 있었다. 제품판매단가 민감도 분석 결과는 판매단가가 높을 때보다는 낮을 때가 제품생산속도통제옵션 효과적인 전략이 될 수 있음을 보여주었다. 또한, 고객주문, 부품생산, 제품생산 프로세스가 정규 분포를 따른다고 가정하여 수행한 시뮬레이션을 통해, 제품생산속도통제가 기업 수익에 미치는 영향이 고객주문, 부품생산, 제품생산 프로세스에 내재된 변동성에 의해 어떻게 영향을 받을 수 있는 가에 대해서 살펴보았다. 주문도착빈도가 낮을 때는 제품생산시간, 제품주문간격, 부품생산시간의 표준편차가 증가할수록 가변적인 생산속도를 운영하는 시스템과 고정적인 생산속도를 운영하는 시스템 간의 수행도 차이는 줄어드는 것을 알 수 있었다. 그러나 주문도착빈도가 높을 때는 반대로 두 시스템 간의 수행도 차이는 커지는 것으로 나왔다.
